Friction stir welding for e-mobility

An EV lives or dies on its battery tray and body-in-white. A solid-state joining process — friction stir welding, run by industrial robots — is quietly becoming the way those aluminium structures are made.

Friction stir welding (FSW) joins metal without melting it. A spinning tool is plunged into the seam between two aluminium parts; friction softens the metal to a plastic state and stirs the two sides into a single, forged-grain joint. Because nothing melts, there’s no filler, no shielding gas and none of the porosity or distortion of arc welding — which is exactly what a battery tray or a crash structure needs.

Mounted on a six-axis robot like KUKA’s KR QUANTEC, the process becomes flexible enough for the long, complex seams of an EV floor. That combination — a solid-state weld on a programmable arm — is why FSW has moved from aerospace into the heart of electric-vehicle manufacturing.

What's actually changing at the leading edge of the electric transition right now.

THE TIPPING POINT

The EV share of new-car sales crossed roughly 20% globally — an S-curve few forecasts caught.

Electric vehicles have gone from novelty to default faster than almost anyone predicted. Around one in five new cars sold worldwide in 2025 was fully electric, up from under 1% in 2016. Growth is uneven: China leads by a wide margin at roughly 60% of global EV sales, Europe is second, and the United States a distant but rising third.

The engine underneath is battery cost. Pack prices have fallen roughly tenfold since 2010 — from about $1,000 to near $100 per kilowatt-hour — as cheaper, safer LFP chemistry took over the mainstream and nickel-rich cells held the long-range premium end. The competitive centre of gravity has shifted toward China's supply chain, where BYD now outsells Tesla on total volume.
